The most valuable upgrade you can bolt to a direct-injected EcoBoost isn’t about power — it’s about keeping the engine breathing clean for the next hundred thousand miles. An oil catch can (or air-oil separator) traps the oily blow-by the factory PCV system otherwise dumps into your intake, where it bakes onto the valves as carbon. It’s cheap insurance against an expensive, well-known EcoBoost problem.
Why Direct Injection Causes Carbon Buildup
On a port-injected engine, fuel sprays across the back of the intake valves on every cycle, constantly washing them clean. The direct-injected EcoBoost doesn’t work that way — it sprays fuel straight into the cylinder, so nothing ever cleans the intake valves. Meanwhile the PCV (positive crankcase ventilation) system routes oil vapor and blow-by gases back into the intake to be reburned. That oily mist hits red-hot intake valves and, over tens of thousands of miles, cakes into hard carbon deposits.
The result is a slow decline: rougher idle, cold-start misfires, hesitation, and lost power as the deposits choke airflow past the valves. It’s one of the most-documented long-term issues on the 2.7 and 3.5 EcoBoost — and a catch can is the standard preventive fix.
What a Catch Can Actually Does
A catch can installs inline on the PCV line between the crankcase and the intake. As the oily vapor passes through, baffles and media inside the can force the oil to condense and drop into a small reservoir, while the now-cleaner air continues to the intake to be burned normally. You periodically empty the collected oil — and every ounce that ends up in the can is an ounce that never reached your valves.
A quality can with a sight glass makes maintenance trivial: glance at the level, empty it at each oil change, done. Clean Side vs. Dirty Side
Worth knowing honestly: the EcoBoost vents crankcase pressure two ways. Off boost, the PCV (“dirty side”) pulls vapor into the intake manifold under vacuum. On boost, that path closes and the crankcase instead vents through the CCV (“clean side”) into the intake tube ahead of the turbos — so a boosted EcoBoost can still push oil mist forward even with a PCV-side can installed. A single well-placed can or AOS catches the majority of what matters for most trucks; hard-driven, tuned builds sometimes run a dual setup to cover both sides. Match the ambition of the catch-can setup to how hard the truck actually works.
Don’t Forget the PCV Hardware
The 3.5 EcoBoost’s PCV valve and hose assembly is itself a known wear item — the plastic gets brittle and the valve sticks, which can cause rough running and even oil consumption independent of carbon. If you’re already under the hood installing a can, inspect it, and replace it with a genuine Ford unit if it’s tired. It’s a cheap OEM part that’s easy to source used or new on eBay Motors.
